A dock leveller bridges the gap between the warehouse floor and a vehicle bed, and it's one of the few pieces of equipment on a site where a fault translates directly into a safety incident: a forklift driving off a leveller that isn't properly supported, or a lip that doesn't engage correctly, causes real damage and real injury. Hydraulic vs mechanical levellers
Hydraulic dock levellers use a hydraulic ram to raise the platform and extend the lip, giving smooth, low-effort operation that suits high-cycle sites where the leveller is used constantly throughout the day. They generally need less physical effort from operators and offer more consistent performance under heavy repeated use.
Mechanical levellers, operated by a pull chain or spring-assisted mechanism, are a simpler, lower-cost option suited to lower-cycle applications. They have fewer components to maintain but rely more on correct manual operation, so operator training matters more with this type. We specify based on cycle frequency, vehicle types and budget rather than defaulting to one option.
Load capacity and structural specification
A leveller's rated load capacity needs to reflect the heaviest legitimate load crossing it, including the weight of the forklift itself plus the load it's carrying, not just the palletised goods. Under-specifying capacity is one of the most serious and avoidable mistakes on a loading bay, since a leveller working beyond its rating degrades structurally far faster and represents a genuine safety hazard.
Pit construction and structural fixing matter just as much as the leveller unit itself; a leveller fitted into a poorly prepared or deteriorating pit will never perform correctly regardless of the unit's quality, which is why pit condition is assessed as part of every survey.
Lip design and vehicle bed variation
The lip is the hinged plate that extends onto the vehicle bed, and its design needs to accommodate the range of vehicle heights and bed styles using the bay, from rigid trucks through to articulated trailers with varying bed heights. A lip that doesn't seat correctly on the vehicle bed creates a trip and drop hazard for anything crossing it.
Telescopic lip designs extend further and suit sites with a wide variation in vehicle types, while fixed lip designs are simpler and suit sites with a consistent vehicle fleet. We look at the actual vehicle mix using the bay before recommending a lip type.
Safety features and interlocking
Modern dock levellers include safety features such as toe guards to prevent crush injuries at the sides of the platform, and mechanical or hydraulic supports that hold the platform safely in position during maintenance. Where a leveller is integrated with a vehicle restraint system, interlocking can prevent the leveller operating until the vehicle is safely restrained.
These features need to be tested regularly, not just at installation, since safety-critical components that fail silently are far more dangerous than a leveller that simply stops working. This is a core part of what we check on every service visit.

Dock levellers are under mechanical load every time they're used, and hydraulic seals, hinges, springs and structural welds all wear over time.
